Modern aerospace, defense electronics, telecommunications infrastructure, and high-frequency medical equipment continue to increase in component density and operating frequency. As electronic systems become more sophisticated, engineers face two critical challenges: electromagnetic interference (EMI) and environmental sealing against moisture, dust, and other contaminants.
Although conventional conductive elastomers filled with conductive particles provide balanced performance, they often suffer from filler migration, increased electrical resistance, and mechanical deformation under severe vibration, repeated compression, or frequent maintenance cycles.
The Monel Wire Mesh Reinforced Conductive Silicone Gasket (Oriented Wire in Silicone Gasket) was specifically developed to deliver superior EMI shielding together with long-term environmental sealing in demanding operating conditions.
The gasket matrix is typically manufactured from high tear-strength silicone rubber or fluorosilicone rubber. These materials provide excellent flexibility over a temperature range of -55°C to +200°C, outstanding weather resistance, low compression set, and reliable sealing against dust, water, and moisture.
The conductive framework consists of Monel 400 alloy, containing approximately 67% nickel and 30% copper, with small amounts of iron and manganese.
Its primary advantages include:
These properties allow the gasket to maintain stable electrical performance throughout long-term service.
Unlike conventional conductive silicone filled with dispersed conductive particles, this gasket utilizes thousands of fine Monel wires arranged perpendicular to the sealing surface.
When compressed, each wire establishes a direct metal-to-metal contact between the mating surfaces, creating numerous low-resistance conductive paths while the surrounding silicone maintains continuous environmental sealing.
This unique structure enables excellent electrical conductivity without sacrificing mechanical elasticity.
| Performance | Typical Capability |
|---|---|
| EMI Shielding Effectiveness | Typically 60–100 dB across a wide frequency range (20 kHz–10 GHz) |
| Contact Resistance | Extremely low and remains stable even under vibration |
| Environmental Protection | IP65 to IP68 when properly compressed |
| Corrosion Resistance | Excellent compatibility with aluminum housings such as 6061 aluminum, minimizing galvanic corrosion |
Manufacturing Monel wire reinforced conductive silicone gaskets requires highly controlled production techniques.
Fine Monel wires are aligned and woven into precision wire mesh with controlled density.
Multiple wire mesh layers are vacuum impregnated with uncured silicone rubber, ensuring complete filling of all gaps between the wires.
The composite structure is molded and vulcanized under carefully controlled temperature and pressure to permanently bond the silicone and wire mesh into a solid block.
The cured block is sliced perpendicular to the wire orientation to the required thickness. Surface silicone is then carefully removed so that the wire ends are slightly exposed, allowing optimal electrical contact.
Proper compression is critical for both EMI shielding and environmental sealing.
For groove-mounted applications, sufficient expansion space must be provided for the silicone. The groove cross-sectional area is generally recommended to be approximately 10% larger than the gasket cross-section.
The mating metal surfaces should be conductive plated or treated rather than painted with insulating coatings. A surface roughness of Ra 1.6–3.2 μm is generally recommended to optimize metal-to-metal contact.
Typical industries include:
These applications require long-term EMI shielding together with reliable sealing against water, dust, vibration, and corrosion.
Monel Wire Mesh Reinforced Conductive Silicone Gaskets combine the excellent corrosion resistance and electrical conductivity of Monel alloy with the elasticity and sealing performance of silicone rubber.
Thanks to their unique vertically oriented wire construction, they provide stable low-resistance electrical contact, outstanding EMI shielding, and reliable environmental sealing simultaneously. For aerospace, military, telecommunications, and other mission-critical industries, they remain one of the most dependable EMC sealing solutions available.
